you've synched carbs using proper manometer?
in post #27 you've dismissed valve clearances?
a guy with a "new to him" EX500 (suffering fluctuating idle) was urged to check his....found *all* tight. Suggest you check them, assure they are in spec....that and a return to 98 mains.
