I'm getting a little frustrated. I'm going to propose a solution:

I remove the black wire from the wiring harness that plugs into the CDI and plug in my own length of black wire from the CDI to the coil. Shouldn't this bypass any potential short along the length of the original wire?

That should work.

What did you do to the wiring that went to the gauges? My Hypothesis is: the wires that used to go to the tach are shorting together, or the black wire is touching the frame.

Do you know off the top of your head what gauge the wire is?

I only disconnected the gauges from the wiring harness. I haven't touched much else on the bike end

Complete guess would be 16 gauge.

I unscrewed the wires from the back of the gauge cluster. They're loose, 'cept they're still held together by the wiring harness

No. First I removed the gauges by the wiring harness. Then on the gauge side, I removed the cables from the back of the cluster but the cluster was already off the bike. Right now, the only thing hanging off the front end are two unplugged wiring harnesses that would have gone to the gauges.

I'm going to try the wire-from-cdi-to-coil thing and see of that works. I'm a bit hesitant to try it though because I'm afraid I might blow something up. But I feel it's the only easy way to prove and fix the short in the black wire.

The other way is to unwrap the wiring harness and trace the wire.

16 is a little big I think. 18 maybe 20 gauge is my guess. Definitely not 22+

I am frustrated as heck man. I'm about to call it quits.

I ran my own black wire from the CDI to the coil. Multimeter says 11volts with red probe on coil 1 red wire and black probe on my CDI black wire. I crank the bike and still NO SPARK. What now? :'(

I finally figured it out. I tried my girlfriends CDI again. It sparks now with the makeshift cable. Don't know why it didn't work before.

Thank you all so much for your help. Anyone selling a cdi ?

The short may have burned out your CDI. Try ebay. And get one as close to your year as possible. Certain years are not compatible.

To verify your cdi is not working, try it in your girlfreinds bike.

I may have a cdi, I'll look when I get home ~6pm CST.
