Starter Gear Case Rub

Hi Everyone,

I recently picked up a 2007 250 for cheap to fix for my wife to learn to ride.

The po had an issue with the starter, replaced the starter, then gave up and sold it.

I got it and pulled the rotor/flywheel and found the starter gear had sheared from the hub where it is welded together. Also the sprags were damaged, so I got a part out rotor/starter clutch/starter gear.

When I bolted the rotor assembly to the crank the starter gear rubs a protrusion on the case behind the gear. I also noticed some minor in out play in the crank, no up down or left right play.

So now I'm considering clearanceing the protrusion with a file, but before I go any further I thought I would ask if anyone else had encountered this. Is the axial play in the crank normal or a serious problem? I looked in the manual and I think 0.4mm of thrust play is the upper limit but I haven't measured it on the engine yet.

Are you really having axial play at crank?

Please post photo of this protrusion that starter-gear is rubbing on. Seems very odd...

The spec for axial play is 16 thousandths of an inch, which you should be able to feel. Measuring what you actually have is a good idea, of course.

There is the part of the case rubbing the starter gear, here in a bit I will track down a dial gauge and measure the play but it feels pretty minimal, at least less than I remember.
