Clutch issue

My daughter has the 250. a 2003. I have to ride it but she says at times when she's shifting into a gear and lets out the clutch; as she describes it, the clutch is not engaging.. the cable/lever sorta stay in and the flywheel doesn't engage (go back in)...then it will LET OUT and engage suddenly.

Explained to my brother and he says some times the tabs on the clutch plates wear the clutch basket so it creates a groove in the tabs and wont engage. The plates wont slide freely like they should on the basket tabs due to the "dedent" or lip created by the force on it over the years.

Also doing some research here and reading and I plan to take apart and replace friction plates no matter what but I also am reading mostly by GHOSTT that the clutch springs are inherently weak on these bikes and its highly suggested to increase to stronger springs. it may be in the posts but if so I missed it - sorry...Where or what springs do I get to be tighter and that for I might as well replace those while in there. Not sure what springs are heavier than stock and should therefore get and I wonder if weak springs are contributing to my problem. I will have to report back once I get in there this weekend and get it apart and inspect.. Thank you all

You may want to verify first that cable doesn't have kinks and excess friction. Cable-housing can take sharp-bend where it leaves lever, I wrap 3-4 layers of heat-shrink tubing over 1st 2-3cm of housing to make sure it doesn't bend too sharply.

Also, certain rotations of adjuster at lever causes inner cable to rub on sharp edges of adjuster barrel and can actually fray & snap cable over time. I position slot of adjuster barrel so it aims up or down so that inner cable doesn't rub on edges of slot.

Disconnect cable by shortening adjuster on lever and clutch-end. Remove barrel cable-end from clutch-lever. Then "floss" the inner-cable back and forth by squeezing lever and pulling on other barrel-end. Does it slide smoothly with no friction and binding?

Did that already...first thing I checked. I had cable off lever other night to lube it and check it. no friction. Cable seems all good. Does not seem to be rubbing on lever adj either. Good point though...check the easy stuff first!!!!!

ALWAYS as half the time thats its...something simple!!

I installed a set of Barnett clutch springs on my 82' Honda Ft500 and immediately removed them. They nearly required two hands to operate the clutch lever. I doubt your daughter would appreciate the modification. I suspect your clutch cable is frayed and/or in bad need of lubrication. Very few people lubricate their clutch cables properly or at all.

Very true Ram Jet...Very True with harder clutch pull....

again maybe more will come to light once I get the thing apart this weekend.

What you can do is shim the existing springs by about 3-4mm. I usually make a ring out of coat-hanger wire to fit into base of where springs sit in basket.

Alternative is EBC CSK10 clutch springs which aren't quite as stiff as the Barnett ones.

Also don't use any high-mileage or energy-efficient oils. They contain friction-reducers that may make clutch-plates slip.
