Ninja 250 Oil Leak from Top End + burning on exhaust

Title explains it all, it appears to be a pretty bad leak from the valve cover, I have used a small bit of rtv on the half moons, waited a day and torqued the cover to spec(might have over torqued a little as well) making sure to torque in a star pattern. Would like to know if there is anything else that could cause it to leak besides just the gasket being bad as I didn't have issues with it before and would like to rule out any issues before dropping $40 on a new gasket and risking it leaking.

Have you found the place(s) it's leaking? If not, clean it well, then run it and watch carefully. Then you can take the cover off and inspect the gasket and sealing surfaces to find the cause.

It looks to be leaking from the top of the gasket where the valve cover meets the gasket.

Then about all you can do is remove the cover and see what's not sealing in that area. You should know then if you need a new gasket.

Also don't to wait day before torquing. Any gaps will be maintained as sealant will have solidified in that time. Instead:

0. clean off gasket, head and valve-cover of any old gasket material

1. use non-hardening gasket-maker material: Toyota FIPG, Yamabond-4 or Hondabond-4

2. apply thin even layer to cover, add gasket and apply thin layer to gasket

3. install on head

4. torque to 33%. This is critical step as it will compress sealant and squeeze out any air-bubbles and gaps

5. let sit for while, 6-12hr should be sufficient

6. torque to 100%. Now you've even layer of sealant with compression preload on it and gasket.

As I recall, my 2005 had a substantial rubber valve cover gasket that was designed to seal without any additional sealer. It stayed in place while I did the adjustment, and sealed fine when I put the cover back on.
