front forks preloading

Posted this in Tech section, maybe i'll try here ?

MY intention was to preload my front springs by inserting washers between the collar and the fork plug.
When it came time to compress the plug to remove the snap ring I as only able to compress the plug about 1/4"+. After removing the plug and stacking a few washers on top of the collar the situation was the same but because i now had 3 washers on top I couldn't compress the stack enough to put the plug back in.
WTF ?
Another guy on the DIY forum had performed basically the same operation and added a 1/2" spacer atop the collar and got it all back together.
So the question here is:
Has anyone here had the occassion to compress the plug, or the collar from the top down and if so....were you able to compress it more than this 1/4 - 3/8, I experienced.
Does anyone know if the spring seat sits in or on something that limits its upward and or downward travel? Yes...front wheel was off ground.???
Not directly related but...
Also...noticed something...working with 2008 FSM the view on 13-8 shows an O ring between plug and collar...my 2009 has no O ring but no oil is leaking ?? Any comment on that one ?
Anything anyone can offer could be helpful.

Yes, I did this very thing and added 10mm worth of washers to each fork to up the pre-load, and it does go back together fine.

The fork tube changes diameter slightly, getting smaller about an inch down the tube from the top. I found this out at first by using washers that were too large, they sat in the tubes just fine above the seal when I was testing them for size, but then would only drop in part of the way. You need smaller washers, I believe the ones I used were M16 washers that I got from Ace.

OK...I have 31mm washers and i'll try grinding them down a bit...
It appears you're still on so..if you get this......when you compressed the plug before removing the spring clip...do you recall if the ....sheeeet...no, the plug...I just had to press harder ???? The plug WOULD only drop maybe 3/8 because it was hitting the collar????
OK...i'm gonna grind one of them suckers down tomorrow and see what I can see
BTW...if this works...either you or i can add to the original DIY where the guy used PVC pipe instead of washers...I'll bet the pvc was less than 31mm

Yep, when you press down on the plug to compress the spring and remove the clip, it stops because it is running into the collar. It'll only let you compress it a quarter of an inch at most, maybe less, which is just enough to get the clip out.
