Funky ninja winter project
This fall I picked up a CL special for $350 - a running 2005 with no faring and a dented tank also missing instrument cluster and other stuff

Sorry for the poor quality it's a picture of a picture - only way I could get it to load. Anyway I am using a tank off a old honda quad. Here is my initial concept for the build.

So far I did a valve adjustment, new plugs, and changed fork oil to 15w (added a bit more than stock to stiffen it up). Since the fork tube will be exposed on top I used these small discs found inside of hard drives to dress them up. Some sort of shiny metal - I don't think they will rust.

I was able to get out some big dents from mine by making a pry bar that fit in the filler hole. I had to cut it and re-weld it a few times to get it to reach all the dents, but I got the sheet metal close enough that the Bondo never had to be more then 1/8" thick.

I was seriously thinking of using the original tank which would have simplified things greatly but I pulled the trigger and got a 1980s fourtrax 300 tank off eBay thinking it would matchup pretty good. It’s a little larger than I anticipated and the mounts will be tricky. Again want to do something unique. Not a lot of dents but there is rust and pinholes. Also the fuel petcock is gravity fed so I need to plug the vac port on the carbs. Still frozen so not much progress. I am setting a goal to have it complete by late summer. Next on the list is paint triple trees and get the forks mounted then I will know where to mount the tank so it has enough clearance then will come the seat.

Chopped the rear frame and the seat, unfortunately I can’t weld but I will be using steel bar stock to make brackets to brace the frame under the seat. Also the side panels and rear fender will be aluminum and bolted to the frame which may add some strength - minimal I know. Got these mini led turn indicators and mounted to existing tabs.

Well this is going to be a slow process and on an extreme budget - family comes first yano. Almost every part I’ve ordered so far is from China on EBay. Not proud of this just the way it is. Front end coming together.

LED’s anyone? High beam mounted up, the low beam will go below it with an orange tint on the lens. Aluminum is great to work with - it is strong, light, easy to drill, cut, and shape - good stuff!

Still so freakin cold here. Working on the seat today. I took a chance and bought a dirt bike seat but nothing was lining up that’s what sucks about custom work. It would be nice to have 30 bikes out back to try different parts to see what fits. So I went back to the original seat and cut the rear section off and scabbed it to the front. After a dozen rivets and aluminum plate this sucker is strong. Now just have to mesh the foam pieces, cover and done.

Headlight nearly complete, horn mounted under tank, turn indicators mounted to brackets on either side of the radiator. Front tire in the shop - should have by the weekend.

Got my gas cap today. To make this work I need to make a gasket and cut the opening larger. It will be close to flush when done - big improvement over the boat anchor that was on there - over a pound of steel.

Okay the front tire is way too small looking imo. I went with this (Shinko 740 100/80-16) because it is a match for the rear 741 130/80-16- which is still in good shape and only 2 yrs old. Stock sizes right - I’m going to run it like this for now. Future plans go up a size on the tire or maybe go big 17” rim.

Yeah, the rear end is an inch off the ground because of the center stand. I Could lower the forks in the triple trees but only a little - nothing crazy. That is if I go up one the tire/ rim size - to keep a more aggressive stance.

It basically went from winter to spring in 3 days here. The grass is now 2 ft tall and allergies are thru the roof. Here are a few things I’ve been working on. I got front and rear fenders cut out and bent into shape. Added a white led underneath the tail light for the license plate and a blue one in the center - a wink to the old choppers. I’m making a luggage rack out of plate aluminum it will have cutouts for bungees - Ha, it kinda looks like the transformers symbol. I was thinking of naming this bike “Gromslayer” but now I think I will call it Warthog cause it’s ugly, small but chunky and it has skinny little wheels also the front fender looks like a snout.

Original mufflers were in bad shape - this is where my reasoning is always skewed - aesthetics over function. So this is my attempt to make the cheapo mufflers that look cool (imho) kinda work. Step 1 cut old mufflers off pipe, step 2 pay this kid I know from church to weld new muffler adapters to pipe, step 3 stuff ss pot scrubbers and baffles in the cans, step 4 mount up - still working on it. Hmmm, I wonder how they will sound?

Still need to make hangers. I like how the wheels are more open especially the rear. I like going smaller/ lighter when possible. I really don’t want to rejet and I don’t have a feel for how the stock bike performed or handled. I am keeping the air box and am using a UNI foam filter, shimmed the needles .06
