We went to the oversized bearing route , rod and the shaft will be grounded and heat treated and will insert an oversize bearing and ensure factory spec bearing clearances.

Sounds like a reasonable solution. I wouldn't know where to go if I wanted to get a crank heat treated after grinding, but I guess I could find someone if I looked hard enough.
Imagine someone taking it apart in 2058 to replace the bearing inserts. |

got an update from the machinist he said the crankpin will need to be "build up"? what the hell is build up , will they weld a metal jacket? lol , they said they cant find the exact size bearing for the grind/ground method to work so they suggestd to build up the crankpin and use the std factory bearings? but what the hell is build up?

Build up is welding in new metal, then grinding it back to the original size. Its a poor way to repair the damage, but without pulling the crank apart its the only way. It does have some advantages, the pin will be welded to the webs, and provided they manage not to warp it it should be fine. White metal shells a very soft, its the finish that is important rather than surface hardening, but that can be achieved with carbon & heat treatment.

You are really in deep here.
Unless you are racing, taking a Ninja engine down completely and rebuilding it completely isn't economically feasible in my mind. Especially when you have issue like you do, the repair costs usually far exceed the cost of a replacement engine - and sometimes the value of an entire working motorcycle. |

Thank you so much guys , i learned a lot about crankshafts, one thing i noticed is that a pressed crankshaft is the best because you can just replace the crankpin anytime.
Next time i will be checking crankshaft methods of construction too before buying a bike ,honestly i was not prepared for this much trouble we thought it was only a carb issue because the engine was so quiet, well i will keep you guys updated if this welding will work or not , it might be a very radical solution but who knows, one thing about the ninja is that the engine parts are oversized or specced/constructed too much for its very low horsepower output might be for a longer engine lifespan. i saw some stories online about a guy welding his honda cr250 crankshaft journal with a stick weld and he used an angle grinder and it worked this bike makes 45 horsepower , almost double of that of a ninja. |

The forged crank is the BEST you can get, I never knew this bike had one. The ZZR makes 40Hp at the crank. This engine was designed in 1984 & thus puts it ahead of all bikes until 2005 in power terms ! It makes 160Hp/Litre since 1986 where as Litre bikes only started making that kind of power in the mid 2000's, so its a stonking engine for a 2 cylinder 250
I'm hoping my bigbore 282cc will make around 40Hp at the wheel when I get round to it Hope you get it sorted soon. |

putting it back together now
bike will be parted out if the crankshaft blows again, the machinist gave us a 6 month warranty he said he made cranks like this for cars like chevy and no failure so far lets see but if it ever blows we wont be fixing this anymore crank will go to the trash can and we will sell all the usable parts to get all of our money back |

Everything is back together now , the starter cranks very slowly initially, removed the sparkplug cranks faster but still slow, later it wont crank , battery may had died on us, reads 12.8 volts , then when cranking it reads 7-9 volts. you can almost tell it by cranking and looking at the voltmeter that when the voltages drops to 7-9 volts it sounds like the engine is going into compression stroke

it was the starter solenoid , i hammered the thing 3 times and it cranks 200% faster than before , the bike started havent tried riding it yet but the crank didnt seem to blow , not yet

So we bought carb cleaners , did sprayed the 4 transition ports , and mixture ports. recheck all the hoses 1 was cracked(coasting enrichener fuel source) cut the cracked part and stretched it to accommodate the nipple ,we put RTV silicone in the diaphragm cover to seal it more just in case.
it runs now does not surge anymore from 1500-3500 suddenly and hangs there, now it goes up and down very slightly. my brother dont know how to sync the butterfly valve and im sure its the cause(because he was the one who put the carb all back together) but im happy that we got some progress right now , it was the carbs all this time. after disassembly, a bench synch can be performed using feeler guages or even a business card to equalize the throttle plates...or if you're real good...by eye.
Additionally...in your case, Julius...I'd urge you to set/adjust both pilot screws as well.

Bike wouldn't idle , it still goes up and down from 1500 to 2500 every 1 second , its consistent , it doesnt hang , it just goes up and down like some moto gp bike that cant idle and the rider have to blip it everytime because there was no flywheel to store the rotational energy for the bike to idle.
The floats is our last hope now, it has come to our attention that we should try the old ex250f float bowls with the overflow tube and check for overflow , so far there was no overflow but also came to our attention was the float height , it was set to 19mm which is way too lean , now we had set it to exactly , 16.80mm using a digital caliper and and we put the old 250f float bowl to check for overflow , there was none , now we are just waiting for the carb to dry out in the sun(we use water to test overflowing) then we will put the stock zzr250 float bowl (assuming we have no gas overflowing and leaking with the 16.80mm float height |

aftermarket keihin pe(roundslide) 28mm originally for the honda nsr 150 2 stroke market, it was in my 2 stroke yamaha rx135 i took the old Y manifold from my previous gpx250 and just tested it and it seems to be working better than the stock carb
